Pedal electric bicycles are a type of E-bikes, where its drive system provides auxiliary power when the rider pedals. The pedal electric bicycles with mid-drive systems have the advantages in energy efficiency and balancing, and the torque sensors inside are critical in providing comfortable riding experiences. However, systems equipped with torque sensors are mostly heavy and bulky, resulting in increased energy loss, difficulties for carrying and affecting aesthetic looking. The aim of this research was to develop a torque sensor for the mid-drive system of pedal electric bicycles. The torque sensor uses a planetary gear train to realize a compact and light-weighted mid-drive system. From graph representations and kinematic diagrams, feasible gear mechanisms were selected based on the functional requirements of the torque sensor. After choosing the most suitable mechanism and sensing method, the dimensions of each link were calculated via force analysis. Furthermore, a prototype was manufactured and tested. Reaction torque sensing experiment showed 2.64% of nonlinearity, and rotation torque sensing experiment demonstrated the ability of sensing torque smoothly in dynamic situations.
